Everything is sounding good, there are a couple of buzzes occasionally so I'll need to check for slightly lifted wires again.
I'm getting ready to order parts to update the crossovers, but I have a few questions about components.
The film/foil caps in 10uF or higher are expensive, but there is a wide variation in prices. Which film cap brand is good while not being super-expensive? I don't want to spend hundred(s) per-cap.
Also, I need 10-12uF on the cap for the ribbon. Is there a need/use for a bypass cap in parallel to the large cap here? If so, what would be the best value for a bypass cap? I was thinking of ordering a 10uF, 2uF, and a 0.2uF for the bypass value. Is that low enough or does it need to be smaller?
I'm seeing that in newer Manepans the inductors are ferrite core type. Is this the best way to go on updating the inductors? What brand is good?
The caps in the external XO boxes are 25uF, two on the low-pass side appear to be paper-in-oil if I'm not mistaken. Any good source for these? The caps on the high-pass look like film/foil caps but they are small, flattened/rectangular and stacked to fit inside the XO box, 3x 25uF. Is there a source for something similar or am I going to have to keep what's there? Standard 25uF film caps generally are huge, probably won't fit in the XO box.

Very good components need to be placed externally. Wima MKP 10/400 VDC, is a very good capacitor. Make sure it is the 400 VDC not the 250 VDC. Also make sure it is not the MKP 4. Yes, the MKP 10 is large... The coils for mid/tweeter must be air core ones, preferably baked ones or foil ones . The iron core inductors in the external crossovers is not easily replaced by air cored ones. Apart from being larger, they will be expensive too.Jantzen Air Core Coil

The 75 µF will be very large and not fit in the external box either.
This is a reason to why some of us are using line level active crossovers.

How did Magnepan manage to get (or make) components small enough to fit, yet anything aftermarket is way too big? Strange.
I'll probably try bi-amping and running active XO first as you suggest. That will be easier (and free) compared to trying to re-invent the external XO's.
Regarding going to active XO, how would the phase and/or XO slopes be set? Seems like the input to the mid/tweeter would need to be inverted to account for the deleted in-line 75uF capacitor, what about the bass output ? It goes through a 3mH inductor but the 50uF is parallel.
I have a T-IV specific XO-1 box, might try that first. It's strange says "Magnepan Dealers Only", and is not wired in it's standard configuration. There is also a table on the bottom that has various settings for what I assume are amplifier input impedances. I'll post photos in a bit.
Here is the T-IV 'dealer' XO box, I believe that it attenuates the mid/tweeter panel instead of the bass by the way it's wired internally.
large-value capacitors and inductors out from between amplifier and speaker certainly has benefits, especially at the lower crossover frequencies.
