I'm using Heathkit W-4AM's (~20 watts) for the horns and a totem pole OTL (~100 watts http://www.1212designs.com/OTL_Stereo_Amp/default.htm) for the 15's. And plate amps for the sub-bass below 75 hz. Any suggestions? Active crossovers with continously variable points.

I`ve had the Altec Valencia for about 10 years now, they were in and out of my system, I liked some things but not the whole package, mids integration never did sound right to me, I got tired of playing around with Xovers and getting limited results, speaker level XO, line level XO, passive, active, biamping, triamping with supertweeters and adding an active sub, I guess that makes it quadamping!!! So after a lot of thought and work I added a midbass horn from about 150 hz to 1k and cut the 811 horns and 802 up to 1khz, now that was better.
Bass wasnt really extended, I was getting about 45 hz, so I changed the 416 woofer to a pair of 200 lts cabinets I had my EV-TRX15 on, this is bass! It made the REL subwoofer useless...
Lets face it the 811 horns out of their cabinets are pretty ugly and I wanted to try out a Tactrix for highs, so I turned a 1 inch 500hz horn, better sound stage better integration, really nice!
Now anyone who has listened to an 802 knows highs are not really extended, the "sparkle" is missing, I always hated tweeters and supertweeters, thats why I went into fullrange drivers a while ago only to find out whizzer highs are even worst! so a super tweeter is needed argh! Eventually I changed the 802 for a Beyma driver, much more detail, more air between the instruments, extended, I did have to tame it down...really happy now with the monster, not much of the orignal Valencia is left though...
When I was running 1005/288's I used 500 Hz. I have switched to 30 cm Tractrix's with the 288's and have upped it to 600. I am using a Behringer CX3400 3 way as an xover.

If you do a web consensus, it seems many prefer approximately 700 to 800hz for an A7-500 even though Altec typically set these up for 500hz second order. It also really depends on the HF horn/driver combo and woofers you are using.
Previously I've played with A7-500 that had 416A's and 511b/802D horns and they were crossed over at 500hz. It never did sound quite right to me but these were the Magnificents so the bass bin is upside down and the horn was in the bass port. I think moving the horns apart like that hurts the integration of the 2 drivers but that's just speculation on my part. There was no point in trying a higher crossover point for that setup IMO.
I'm now setting up a pair of proper theater A7's with 416-8C and 511B horns on top and will try 500 to 900 hz using a Rane variable crossover to determine what sounds best to me. I'll be surprised if I don't end up setting the 511b horns aside and build a diy horn for the 802 drivers.
I'd suggest you do the same experimentation since you also have active crossovers it's easy to determine what sounds best for your system and environment.
