Re: Question about cutting that armboard

Morning' Ken. After roughing the shape of the wood(I wish I had a band saw!), I attached the aluminum armboard to the wood with small screws (later using these holes as pilot holes to drill the right-sized holes for the machine screws), and used the aluminum arm board as a template to finalize the wood's shape with a laminate trim bit in my router table (using the bearing on the bit to ride against the aluminum). This created a piece of wood that was identical to the size/shape of the original arm board. Then I used a rabbet cutting bit to make the "lip" on the outside radius of the wood followed with a dado bit to make room for the cross piece in the table's top plate. If you do this you might want to start with two pieces, using one to double check set up before each cut etc...

I had the wood handy. But ebay has a number of folks who sell small pieces of wood of all kinds and in many thicknesses.

I found this to be pretty labor intensive, especially cutting the dado across the width of the armboard. My current one was easier to make after first making a paper template that duplicates the armboard and top plate openings. I then used this for making "plugs" that fit nicely within the cut outs in the top plate. After getting a thin piece of cherry in the right size/shape I just made plugs out of birch ply and acrylic, and glued it all together with contact cement before trumming up the plugs as necessary with a sharp chisel, final sanding and finishing.

If your arm has enough VTA adjustment, you might first try a piece of 1/4" birch ply (I think the aluminum arm board is 3/16" thick)--I thought it sounded terrific and way better than the aluminum. E-mail me off board if you're interested, I may have a spare plywood one or could easily cut one for you.
