Does the motor have an AC capacitor across it?

You say you are in the HVAC business, have you talked to any service techs about your problem?
======================

Curiosity killed the cat.... You say you have worked with electricity.
Just for the hell of it pull the electrical panel cover and move the wire that is connected to the breaker that feeds your furnace now to another breaker temporarally. Pick a breaker a few away from the one/s for your audio equipment.

The largest load of your furnace is the motor. Could be the breaker, or wire connected to the breaker or poor contact pressure of the breaker to the panel buss tie for the breaker. As the motor first comes on the current draw is the greatest. An arc could be generated at the breaker.

Hey its worth a try, it won't cost you nothin....
