500ma run cooler than a power transformer rated at 300ma.

Be careful with those ratings. A transformer might be rated for AC current, or a myriad of different conditions that produce DC current.
What are the respective VA ratings of each transformer?
Transformer 1 would be .5A x 800v=400va rating
Transformer 2 would be .3A x 800v=240va rating
Total current draw would be ~175ma.
I currently have a custom Heyboer power transformer which is the .3A@800v option....but that puppy gets really hot after 90 minutes.
Maybe upgrading to the Hammond 378cx @ 465 va would run cooler...but how much cooler?
Model your power supply in PSUD as best as you can, then look at RMS current on T1.I cooked up a power supply in about 15 seconds with 175mA DC current draw that demanded 685mA of AC current from the power transformer.

You need t measure the current draw from each secondary. I think you are drawing more current than you think you are. It should not get really hot after 90 minutes if the load is what you think it is. The transformer could be defective as well.
A well made transformer (quality lams / quality copper /wound well) will perform to its ratings with minimal heating and vibration/hum. Since you are specifying 50% to 25% draw, I would say there will be little difference in heating.
I know of edcor,hammond,heyboer and VT4C.
Is there another one I'm missing?
