Get a 5th (especially if you like to drink) or 5.5th Gen iPod. From memory, the 6th Gen versions work, but may have some hiccups for whatever reason. Besides, the 5/5.5 Gen iPods sound better than just about any of the iPods, old or new. Replace the hard drive with a ZIF-to-CF adapter. Make sure it's one advertised to work with the iPod: from memory, it should be around $20. You can now use flash memory with the iPod. Next, get an SD-to-CF adapter (just make sure it allows the use of SDXC cards or you may have to change the format type on the card). This will allow the use of SD-type cards in the iPod. All that's left is the purchase of a serious capacity flash card. The 128GB cards can be found for around $50, the PNY 256GB card is often available for $99 at Tiger Direct, but a 512GB card will cost you way too much right now -- only ScanDisk has announced and they're asking for about $800.
But hey, I did get you to a 256GB flash-based iPod for not too much, right?

Great sounds like a plan for someone who is more committed to Apple than me. I can sell my iPod( instead of hacking it), iPod DAC and one boombox and buy a dual SD slot Fii0 X5. I can then load my music without dealing with iTunes sync and have much better DAC built into the device. With firmware update and the price SD cards coming down I can start with a 256GB device and potentially can have a 2 TB DAP for the price of memory. If the Fii0 doesn't pan out there's other products to try without having to reconfigure the systems I build around it.
