I'm currently doing the same thing sort of. Altec 604e's in 14.5 cubic foot box with Community 90 x 40 radial fibreglass horns from the seventies driven by Altec 802-16gs. Having fun bouncing back and forth between the 604 horns and the community horns trying different crossover points and slopes biamping with a Behringer DCX 2496. Truth be told I like the sound of both Horn arrangements, and could live with either indefinitely. Definitely fun to experiment.
except, of course, you have considerably more XO flexibility.
My reaction is pretty much the same as yours -- I could live with either. 3D "image" is better with pure-play 604E, but there's a BIGness to the sound with the bigger horn (maligned though the 511B be) that is awfully appealing.
The 802D is a pretty nice driver, methinks.

Looks like some old flannel jammies under one 511,and a dish towel under the other. THAT has to be causing some sort of audible imbalance.

Nice. Try it with first order XO at around 1200, or 2nd order at 500 Hz. Make sure to observe the phase relationship as per Altec Notes regarding edge of the horn to the edge of the LF driver(or diaphragm of the horn driver to diaphragm of the LF driver). Better yet, use a 416 with your cabs and then 511/802D at 500 Hz. BIG Sound!!!!

I will try first order with the 802Ds -- almost started there, but I am very lazy and it was just too easy to hook 'em to the HF output of the Duplexes' ML XOs.

Might be wrong on this but my understanding was, the 604 is a close to 416 and 406, and 605 is 515 and 802.
The 605 came much later as a cheaper version of the 604, so used the 'weak' motor 803/416 with the 804/806 HF driver. This can be confirmed by looking at marketing data sheets as the 604 will have a ~5 lb heavier woofer with ~2 k more flux gauss.
There was a brief period when the 604 was 416 based, but had so much marketing resistance that it was quickly dropped. Don't recall the time, model # used at this late date.

It's a pretty low-tech "implementation" -- really just a jig to test a couple of 802D drivers that have been in a box in the basement for a long time, but which might be moving to a new home soon.
I just bolted the 802Ds to the 511Bs (which were also gathering dust in the basement) and connected the HF section of the Mastering Labs XO to the 802Ds.
It sounds better than I really expected it to -- as is, it lacks the superb imaging of the Duplexes, but it sounds BIG.
I know that 511Bs don't have the best reputation ;-) but my Altec fanboyhood apparently applies the correct neurological (psychological) filtering to make 'em sound pretty nice to me. Of course, the XO is well removed from the horns' nominal cut-off frequency (which probably doesn't hurt).
